We have been using the same fitteds since birth and they are really getting to small now, We need something for 24+ pounds that is easy to sew and hopefully more then two layers like the ones we have been using

Rita's Rump Pocket is a free one size pattern. It fit DD the last time I tried it at 2.5 years old/30+ lbs. Very easy to sew, and it's a pocket fitted, so you can stuff it as much as you need. It's designed for pinning, but you could add aplix or snaps if you wanted, or potentially use a Snappi (depending on the outer fabric).
Sprout Snap is another free OS pattern. Never tried it myself, though.
For paid patterns, Darling Diapers Unlimited is an awesome one if you're just getting started with sewing diapers. Excellent instructions and tons of options. It's a sized pattern that goes up to extra large, which is 45+ lbs.
I'm using the Very Baby Basic AIO pattern right now to sew my fitteds. It's another sized pattern. My son is outgrowing the medium size, but I'm experimenting with medium long, and the pattern does come with a large option.
