DS is still in the crib, but we want to have another baby within a year, hoping by the end of the year. We have a queen bed in the spare room, which will be DS' room. We have storage issues, so we plan on having him sleep in the queen bed. It only has a headboard, so I was thinking we will have to get 3 guardrails for it so he doesn't fall off! It's pretty tall. Anyone plan on transitioning to a queen bed and have any suggestions for me? I looked for themed sheets for toddlers and its nearly impossible to find queen sizes!

Just get solid colored sheets to compliment a toddler inspired pillow case set and larger fleece blanket. It should be fairly easy to find character pillow cases and fleece blankets to fit a queen sized bed.
I would start with the mattress straight on the floor, and then move it up with the guard rails a little later (after you see how much he swims around on the bed).
I had to sleep in a queen bed for a little while when I was around four or five and I hated it - it scared me and I thought there were monsters down at the foot of the bed that were going to bite my feet in the night.
I don't know if that's the norm - I had a rather vivid imagination. I would suggest figuring out the way to make the bed "smaller" at first until he gets used to it. Maybe some body pillows around the edge, too? That would depend on how comfortable you are with pillows in the bed with him.
If you can't find themed sheets, maybe just get some solid ones or a basic print (stripes? polka dots?) and then add some fun pillows. I know you can get custom-made pillowcases on Etsy and other crafty places.
Have you seen the pictures of the pool noodle under the fitted sheet? Maybe putting one in the middle of the bed would help "secure" him in.
Also as pp said I would put the bed on the floor first, then maybe add the box spring, then the frame.
Also, you could do a plain colored sheet set but buy themed pillow cases. PBK has tons of cute pillow cases.
