My husband is built like a football linebacker, 6'4 and has a large barrel type chest. He was so disappointed when the baby bjorn active came in the mail yesterday and it didn't fit. Does anyone have any recommendations for another one to try?

Although my husband is not so broad in his build, he sure is tall-6'5'', so things that I dont really consider when looking at baby things (since I am 5'3'', may not work so well for him). I registered for a Moby and other wraps...but if there is something better I would love to hear it-DH is SO excited to be able to wear LO on his chest and walk around with him-so cute.
My DH is not as tall as your husband, but is tall with broad shoulders and a wide chest. He used the Moby quite a bit with our son! There's nothing quite as attractive as a man wearing his baby! The moby is a bit intimidating at first, but is really easy once you know what you're doing. There are a million videos on Youtube to show you what you're doing.
Definitely the Ergo. DH is tall, 6'3", but on the thinner side still (200lbs). It fits him just fine. Your DH could always get the extenders like the pp suggested.
Plus, the Ergo will last you much longer than the ergo (as far as comfort goes as baby gets bigger.)
You could look at the Beco Gemini too. It can be adjusted a LOT! These are the specs for adjustment from Amazon:
Body: 11"wide by 14.5 tall (if headrest is folded down, 19" if not folded" ? Shoulder Straps: 23" (can be adjusted up to 22" longer for a total of 45") ? Waist Belt : 28"(size 0) and can be adjusted up to 57" ?
Baby K'tan is similar to the Moby and is sized. The XL goes up to men's coat size 50.

Definitely the Beco Gemini. My husband is a tall, broad, big dude, too. We had the Ergo and returned it immediately. The straps are thin, as opposed to the Beco's which are wide and padded. It also has more carry options (front, front facing front, side and back) It is so comfortable and easily adjustable so we both use it (yes still with a 20 month old!)
Everyone raves about the Ergo and yeah, I am sure it works well for a bunch of people, but if you're a big dude (like my DH) or a tall lady (like myself) Beco Gemini or a Boba would be much, much better and more comfortable!
My hubby is the same way! 6'3" and a solid 225! We got him a mobi to use as its all adjustable. So far he is happy!
Started TTC in 2006, LOTS of trying, and trying, and 7 rounds of IVF with 13 embryos, 2 perfect little boys and 5 loses.... All finished with babies, started to make diet changes, Keto, to be MORE for my kids, lost 30 pounds, still going, and 3 months in, I had a natural cycle, and then ovulated... Hubs and I are going to see what happens now... Maybe a natural pregnancy? After everything we have been through? Or just a return to normal hormones? We shall see what the future holds!
